Laser not outputting rectangles correctly

I have a pretty old (5+ years) generic foxalien laser that uses lightburn software. I have used it with little to no problems to date, but am definitely not tech savvy. Yesterday, I was trying to laser a design after having done 10 perfectly already, and all of the sudden, my laser is not outputting the rectangle shape correctly. It puts out a rectangle about 1/4 of the size it should be, and not in the proper location. It is doing this also with a horizontal line that should go across the rectangle. I’m attaching photos of a correct one, and an incorrect one that I’ve tried on some scrap leather to show you the current output (that one might be a little tough to see, as that leather doesn’t take too well to lasering). Please help! I’ve not changed any settings until after about 4 of these mess-ups, and the only change was I ramped up the power/slowed down the speed to try and get it to show up better for the picture on this scrap leather…Thank you in advance!

For clarification, you’re saying the light brown one should cut out the size and shape of the other one? But what you’re getting is the smaller rectangle that doesn’t cut through?
Are the engrave and cut operations performed in the same file, same run, or was the engraving done, then the cut and line attempted at a later time?

Sorry, no. The brown one is how it should be (the horizontal line at the top is a stitch line for when I sew a magnet in between this top piece, and a backer piece). I got 10 of them done perfectly like that one. Then, the more reddish one is what it’s doing now. It should be a 4x6” rectangle with rounded corners (1/2” radius on the corners). The engraving and cut lines are all done on the same file-my laser isn’t strong enough to cut through the leather, even with highest power and multiple passes (I’d jumped on these forums years ago to solve that riddle, and that was the conclusion the help gave me back then-and I believe it! Its a very cheap/basic/old laser) so I’ve always just put the cut lines on there and then hand-cut the square/rectangle shapes on the line as needed after laser engraving. One other thing to note- it will cut a 4x6” rectangle without first doing the logo design. But if it has the design AND the rectangle, it messes up

The only thing I see that might be a problem is your scan angle. You’re scanning on the Y axis, which is generally not recommended. Try changing your scan angle to 0 so it scans on the X axis.

Edit: Another thing you could try since you’re not cutting through, only scoring, would be to do the score operation first. You stated that if you only try to do the rectangle, it works properly.

Re; cut order: I did try that also, before posting here but it didn’t work. Sometimes when I change the order of the cuts, it shows the order changed on the screen, but it doesnt always change how it actually cuts it…if that makes sense. It ‘looks’ like it should cut in the new/changed order, but in reality, it doesnt. :0

What is your S-value Max number in the Device Settings window? It should match this one. If it is 1000, you are not getting full power from the laser.
