Hmm… that implies something on the motion chain: controller, stepper driver, or stepper. If not something mechanical.
You may want to take a full inventory of all current issues and go through a more systematic troubleshooting to sort out root cause. It may lead to a single root issue. Perhaps try ruling out components.
I had the chance to work on the laser yesterday. I took the X-Axis motor off the motor mount so I could see the motor information just in case I needed to buy a new one.
At the same time I disconnected the plugs from the controller and re-seated them. I checked the wiring from the motor to the controller to make sure there weren’t any cuts or kinks. I wasn’t happy the way the wiring was jammed under the motor mount and the cables look deformed.
I put everything back together, ran the same job I was having issues with and now everything works fine.
So my guess is the plugs may not have been seated tight on the controller or the wiring is damaged. I’m going to rewire the pigtail from the motor to the controller plug to make sure.
Good news is I can start making money again.

Very nice. And very odd indeed. I don’t understand how that could have affected the misfires but I’m sure that the issue will present itself if not truly addressed.
